It's a great question ... one I've wondered about myself. I've decided to go with boxes specifically designed for shipping comic-book-sized books made by Gemini Comic Supply. I found them on Amazon.com. They (supposedly) fit in a USPS Priority Mail legal-size envelope. By using Priority Mail, I don't have to worry about weight (at least until I hit 70 lbs).
Can you give a little more detail about what you are using? Just looking to find the best way to send things out.
I have been using Uline.com. They pretty much have any shape, depth, etc. that exists. I have been using them for years but was wondering if there was anything more comic book specific out there.
I use Gemini flash mailers. They are made specifically for comics, and provide recessed corners so that a bump to the corner during shipping does not affect the comics. I ordered direct from their website for the best price. http://www.geminicomicsupply.com/
For large orders, U-Line is probably best. Get their variable depth cartons you can adjust from 2 inches to 6 inches deep. Get a size that leaves about an inch margin around the books, then fill the void space with peanuts.
